The Customer's Handling Problem

The customer manufactures high-value industrial film rolls — a category of material where a single particle of contamination on the roll surface during handling can create a visible defect that renders an entire roll unusable. Their existing handling process used a standard boom-arm reel stacker, which created two persistent problems that together were driving significant material waste.

The first problem was the fixed-diameter standard boom. The customer's reel product line had expanded to include larger-core rolls whose inner diameters exceeded the insertion range of the standard ND95 boom. With no secure inner-grip engagement on the oversized core, the boom relied on friction contact alone during lifting — causing intermittent slippage that damaged the reel's wound layers and created an operator safety risk when handling heavy reels at maximum height.

The second problem was the open mast channel. The standard ND95 mast has a vertical slot through which the lifting carriage travels. In normal warehouse environments this is unremarkable. In the customer's production hall — where fine dust from adjacent processes settled continuously — the open slot acted as a funnel, directing airborne particles directly downward onto the reel surface as the carriage descended. The result was surface contamination that could not be cleaned without risking further damage to the delicate wound layers.

The Two Requirements, Precisely Stated
(1) Mandrel: A gripping mechanism that engages the reel core from the inside, expanding to lock the reel securely regardless of core diameter variation — replacing the fixed boom with a positive-locking inner-grip system.

(2) Dust film: A continuous barrier across the mast channel throughout the full lifting and lowering cycle, moving synchronously with the carriage so no open slot is ever exposed above the reel during descent.

The Two Custom Engineering Upgrades

Custom 1 Heavy-Duty Locking Expandable Mandrel

The standard ND95C is equipped with a fixed single-arm boom (Ø132–650 mm compatibility range) that slides into the reel core and relies on precise dimensional fit for engagement. The custom version replaces this entirely with a heavy-duty multi-segment locking expandable mandrel.

The expandable mandrel is a hollow cylindrical shaft machined from high-tensile steel. Along its outer surface, multiple expansion segments are arranged in a radial pattern. When the operator activates the expansion mechanism — via an electric actuator or mechanical screw depending on configuration — the segments move outward simultaneously, pressing against the inner surface of the reel core with equal force around the full circumference. This inner-grip engagement distributes the lifting load evenly across the core wall, eliminating point-loading that causes core deformation in thin-walled rolls.

The locked position is mechanically positive — meaning the mandrel cannot contract under load without a deliberate release action by the operator. This is a critical safety distinction from friction-fit boom systems, where vibration or minor lateral load can cause gradual disengagement. At 1,600 mm lift height with a 600 kg reel, a positive lock is not optional.

Why inner-grip matters for high-value reels
External clamp systems grip the reel by applying compressive force to its outer layers — the exact layers most susceptible to surface damage in film rolls, electrode rolls, and printed media. An expanding mandrel that grips from inside the core never contacts the product surface at all. For customers where one surface defect per roll equals one scrapped roll, this distinction directly determines material yield.

Custom 2 Synchronized Telescopic Dust-Proof Transparent Film

The mast column of the ND95C — like all chain-and-mast electric stackers — has a vertical slot running the full column height through which the lifting carriage and chain mechanism travel. In the standard configuration this slot is open to the environment. In the custom version, this slot is enclosed by a synchronized telescopic transparent film system.

The film is a continuous strip of high-clarity flexible polymer, wound onto a spring-loaded roller at the top of the mast. As the carriage rises, the film pays out from the roller, extending downward to cover the slot below the carriage. As the carriage descends, the spring tension retracts the film smoothly back onto the roller. At every position in the lifting cycle, the entire mast slot — both above and below the carriage — is covered. There is no moment during lifting or lowering when an open channel exists above the reel.

The film is transparent, which serves two functions: it allows the operator to visually confirm the chain and carriage mechanism is operating correctly without removing the film, and it does not create a visual obstruction for the rear-position operator during approach and positioning maneuvers.

Carriage Rises

As the lifting carriage travels upward, the transparent film pays out from the top-mounted spring roller, extending to cover the mast slot below the carriage. No open channel above the reel at any point.

Full Height

At maximum lift height (1,600 mm boom center), the film is fully extended. The mast slot is continuously sealed from the top roller down to the carriage position. The reel surface is shielded directly below.

Carriage Descends

As the carriage lowers, the spring tension retracts the film smoothly back onto the roller. The film never sags into the path of the mechanism. The mast slot remains sealed throughout descent.
